I'd lean toward pebbles/rocks jammed somewhere. I've seen where a rock is wedged near the backing plate and rotor...only makes a sound when you turn the wheel one direction and the wheel bearing slop (slight) allows contact. That off didn't appear to be very violent - you didn't hit a curb, etc.

I'm interested with your fan issue. Noticed your shroud has no 'bypass' openings...forcing all air to go thru the fans. I've seen on OEM applications where they have little flaps that open at higher air pressures (car velocity). The Camaro I'm working on has these all over the shroud - neat...

Impressive to fabricate your own headers - 3D puzzle. I paid $1400 for a set of custom LS into BMW headers and I thought that was an absolute bargain over the thought of doing it myself...Kudos!
